Casting
Aluminum foil is produced by casting molten aluminum billets into ingots that are then re-rolled to the desired thickness through rolling mills and foil mills, or by continuous casting. To maintain a constant thickness in foil production, beta rays are passed through the foil to sensors on the other side. If the intensity is too high, the rollers adjust to increase the thickness. If the intensity is too low and the foil is too thick, the rollers apply more pressure to thin the foil.

 

Continuous Casting
The continuous casting method uses much less energy and has become the preferred process. For foils less than 0.025 mm thick, two layers are usually put together for final processing and then separated, which produces a foil with one shiny side and one matte side. The two sides that touch each other are matte, while the outside is shiny, which is done to reduce tearing, increase productivity, control thickness, and avoid the use of smaller diameter rollers.

Rolling
